MSR and Therm-a-Rest Factory Tour: Comfortable nights, more joy on the trails

Recently we had the opportunity to visit the MSR and Therm-a-Rest factory in Middleton, near Cork, Ireland. It was a great chance to learn more about these brands that are so popular. We’ve used the mattresses extensively so it was fun to learn more about the process, and we left with a newfound appreciation for the craftsmanship and dedication that goes into making them.

As long-distance hikers we’re a huge fan of the MSR Hubba Hubba and Freelite tents as also the Therm-a-Rest NeoAir Xlite and NXT sleeping pads. The Origins: MSR and Therm-a-Rest

MSR (Mountain Safety Research)

MSR began in 1969 as a newsletter by Larry Penberthy, a passionate engineer and mountaineer dedicated to improving the safety of climbing equipment. His commitment to innovation and safety quickly gained traction, which led to the creation of MSR as a company. Initially, MSR focused on introducing new climbing gear and safety standards, but over time, they expanded their product line to include a variety of high-performance outdoor equipment. Today, MSR is renowned for its reliable and durable gear, from stoves and tents to water filters and snowshoes, all designed to enhance safety and performance in the outdoors.

Therm-a-Rest

Therm-a-Rest’s story began in 1971 when three outdoor enthusiasts—Jim Lea, Neil Anderson, and John Burroughs—came together with a revolutionary idea. They wanted to create a comfortable sleeping solution for camping that was lightweight and easy to use. Their innovation led to the world’s first self-inflating sleeping pad, a game-changer in outdoor comfort. The success of this invention paved the way for Therm-a-Rest to become a leading name in the outdoor industry, known for its high-quality sleeping pads, hammocks, pillows, and other comfort products that secured a good night’s sleep under the stars.

Walking into the MSR and Therm-a-Rest factory, we immediately noticed the factory floor was a hive of craftsmanship and state-of-the-art technology, seamlessly working together to produce top-notch outdoor gear.

Cascade Designs Inc. opened its European headquarters in Midleton, Ireland, in 1985, making sure its core values aligned with their pre-existing North American operations. The Midleton factory produces nearly all Therm-a-Rest pads for the European market and employs over 100 staff. It also houses Dealer Services, Finance, Supply Chain, Sales, Marketing, and a dedicated European warranty and repair team. They even taught us some tricks on how to quickly repair our MSR tent poles if they ever break.

This facility controls the entire product lifecycle—from inception to repair—meeting high demand across Europe. Efficient distribution to over 20 countries, adaptation to seasonal trends, and reduced shipping emissions ensure quick delivery and repairs.

The “made in market” ethos is more than a tagline; it’s a source of pride for every employee at Cascade Designs., driving them to continue the Therm-a-Rest legacy of top-quality gear that enhances the lives of their customers.

One of the best aspects of our tour was seeing the level of detail and precision that goes into each Therm-a-Rest product. Despite the advanced machinery, much of the testing and detail work is done by hand. Skilled artisans inspect each piece, checking that every stitch and seal meets the highest standards. This blend of human touch and technology means that every product leaving the factory is built to last.

Made in the EU

Another key takeaway from our visit was the emphasis on local manufacturing. MSR and Therm-a-Rest have one of their factories in the EU, which not only supports the local economy but also means that the production processes meet strict European quality and environmental standards. This commitment to local manufacturing reflects their’ dedication to sustainability and excellence.

Our tour guide explained that the design process for the products starts with understanding the needs of outdoor enthusiasts. Comfort and functionality are at the front of every design. For instance, the self-inflating sleeping pads are engineered to provide optimal support and insulation, meaning you’ll have a restful sleep even in the harshest conditions. We saw some of the prototypes and design blueprints, which were a cool glimpse into the planning and testing that lead to the final product.

Rigorous Testing

Quality assurance is an important element of the production process. We saw a few testing stations where the products go through trials to check they can withstand extreme conditions. From pressure tests for sleeping pads to stress tests for tent fabrics, every item is pushed to its limits to guarantee reliability and durability. Seeing this firsthand gave us confidence in the products.
